Step 1: Sensory and Analytical Profiling
The process begins with a structured sensory evaluation. Trained flavorists characterise the reference by breaking it into recognisable notes — top, mid and base — and assigning descriptors such as 'bright citrus peel', 'creamy lactone' or 'woody dry-down'. This organoleptic map forms the creative brief.
In parallel, analytical techniques provide an objective framework. Gas chromatography–mass spectrometry (GC-MS) identifies the volatile compounds present and their approximate proportions. For a complex natural extract this may reveal dozens of constituents; for a simpler synthetic profile, far fewer. The data does not produce a formula directly, but it highlights key character compounds and flags any components that may require regulatory consideration for the target market.
Step 2: Formula Construction
With the sensory profile and analytical data in hand, the flavourist selects aroma chemicals, natural isolates and carrier materials to construct an initial trial blend. This stage involves considerable expertise: the same compound behaves differently depending on concentration, solvent and the matrix it will enter. A strawberry ester that reads cleanly in a water-based drink may turn harsh in a high-sugar confectionery base.
Initial trials are deliberately directional rather than exact. The goal is to establish the correct skeletal framework — the two or three dominant impact compounds — before layering in the modifying and rounding materials that give a profile its character and longevity.
Step 3: Iterative Evaluation and Refinement
Trials are evaluated side by side with the reference under controlled conditions: consistent dilution rate, temperature and sample vessel. Differences are documented systematically. Is the top note too sharp? Does the mid note drop off too quickly? Is the base heavier than the original?
Each round of feedback drives targeted reformulation. Experienced flavourists often resolve the majority of meaningful differences within three to five iterations, though complex naturals or aged references can require more cycles. Throughout, every adjustment is recorded so the route to the final formula is fully auditable.
Step 4: Application Testing and Stability
A concentrate that performs well in isolation must also perform in the intended application. The matched flavour concentrate is dosed into the actual product matrix — beverage, bakery, dairy analogue, sports nutrition base — and evaluated for stability under processing and shelf-life conditions. Heat, pH, water activity and emulsification all interact with flavour compounds in ways that may require formula adjustment.
Stability testing may include accelerated ageing protocols and compatibility checks with other functional ingredients. This stage is non-negotiable for any serious bespoke flavour development project.
Step 5: Scale-Up and Documentation
Once the formula passes application trials, it moves to production scale. Raw material specifications, batch manufacturing records and quality control parameters are locked.
